7 Common Activewear Manufacturing Mistakes (And How to Avoid Them)
Most manufacturing problems are predictable — which means they are preventable. Here are the seven mistakes that cost buyers the most money.
Nearly every manufacturing disaster starts with a decision made weeks earlier. These seven mistakes account for most of the cost overruns, delays, and quality failures in activewear sourcing.

1. Skipping the Pre-Production Sample
The most expensive shortcut in the industry. Nothing goes to bulk cutting until a pre-production sample is physically approved. “It looks fine in the photo” is how you end up with 2,000 units of the wrong thing.
2. Incomplete Tech Pack
Vague specs force the factory to guess. Every guess is a sample round you pay for. Measure everything, state tolerances, and attach references.
3. Choosing on Price Alone
The cheapest quote often excludes freight, duty, or packing — or hides a lower fabric spec. Compare landed cost at identical specs.
4. Ignoring GSM and Stretch Together
A 260 GSM fabric with poor recovery still sags. Spec GSM + spandex % + knit structure as a set, not individually.
5. Not Testing Opacity on Light Colors
Dark colors hide a lot. If you plan to sell white, nude, or pastel leggings, test opacity under stretch and daylight — not on a flat swatch.
6. Over-Committing to One Color
Splitting 1,000 units across three colors is safer than 1,000 units in one. Mixed bulk usually keeps the same price tier.
7. Assuming a Size Chart Travels
US, UK, and EU sizing differ. So do body proportions. Sample in your target market before printing a size chart that will generate returns.
The Pattern Behind All Seven
Every one of these mistakes is caused by moving fast and specifying vaguely. The fix is boring and effective: a complete tech pack, an approved sample, and a spec sheet you can compare against the goods.
